This sounds like a swaging problem. Either you are not using enough lubrication during swaging or there is something wrong with the steel. Steel for swaged saws should have nickel in it to help stop the cracking of the tip.
Also, how much side clearance are you trying to get. Steel can only flow so far before it splits during swaging.
